Water Bottling Line Counter Reconciliation: Filler to Finished Packs

A filler display and a packer report can both be accurate while showing different totals. Before treating the difference as lost production, define the same product, counting boundary and reporting period. Use this guide to reconcile bottle movements during a water bottling line acceptance run or shift review.

Why do the counts disagree?

A filler may count valve cycles, a sensor may count passing bottles, and a packer may count completed packs. These are different events. Obtain each counter definition from the supplier, including whether rejected containers, test cycles and re-entering bottles increment it. Start with event meaning before changing sensors or software.

Freeze the measurement window

Record the start and end readings with a common time reference, the bottle format and the pack recipe. Count bottles already between the two boundaries at the start and those still there at the end. A downstream count recorded after the conveyor drains belongs to a different window unless the protocol explicitly allows that drain period.

Put every movement in bottle equivalents

Multiply accepted complete packs by the confirmed bottles per pack. Record loose accepted bottles separately. Keep rejects, laboratory samples and other departures mutually exclusive. An internal rework loop is a transfer within the boundary, not a new input or an additional departure. Count it only where it actually crosses the agreed boundary.

Use a count balance, then investigate the residual

Upstream entries plus opening work in progress should match accepted downstream output plus other departures plus closing work in progress. The example below is invented for teaching the accounting method. A zero residual shows that recorded movements balance; it does not prove bottle quality, machine speed or contractual performance.

Find the source of an unexplained difference

A changeover-only discrepancy suggests checking recipe multipliers and mixed partial packs. A shift-boundary discrepancy suggests checking timestamps and retained work in progress. For a restart-related discrepancy, inspect reset logs and duplicate events. These are investigation leads, not diagnoses: compare physical observations with the original event records before selecting a correction.

Write the acceptance evidence

Attach the counter register, start/end snapshots, pack conversion, opening/closing inventory and disposition log to the test report. Name the supplier and buyer reviewers. Agree any permitted difference and retest rule in the protocol; do not invent a universal percentage. Keep unresolved movements visible instead of adjusting the accepted-output total to make the numbers agree.

Evidence to capture

  • Counter location and event
  • Time window and reset history
  • Bottle format and pack multiplier
  • Opening and closing stock
  • Rejects, samples and external rework
  • Reviewer and unresolved movements
