Complete Packs, Partial Pallets and Unpacked Bottles
At 5,000 BPH, an assumed 80% utilization and 8 production hours, the model gives 32,000 bottles/day. With 12 bottles per pack, that is 2,666 complete packs and 8 unpacked bottles. At 84 packs per pallet, the complete packs occupy 32 pallet positions, including a partial final pallet.
These are different units: a rounded-up handling position is not an additional complete saleable pack. Whole daily bottles are rounded down, and the monthly figure assumes the same daily scenario repeats. Define a separate holding or carryover plan for unpacked bottles.
For several bottle sizes, calculate each run at its own accepted rate and add the changeover time. Use the capacity planner to check the complete daily schedule.

FAQ
How do I calculate bottles per day from BPH?
Multiply rated bottles per hour by the entered utilization percentage and effective production hours per day. The result is a planning estimate, not a guaranteed line output.
Why is actual output lower than rated BPH?
Cleaning, startup, changeovers, material loading, minor stops, planned maintenance and bottlenecks can reduce saleable output. Ask suppliers to state the bottle, product, run duration and exclusions behind any guarantee.
Does bottle size change water bottling line capacity?
It can. Filling time, bottle stability, blower output, label handling and packing can vary by bottle. Confirm output for each approved bottle rather than applying one BPH figure to every format.
How do I convert BPH into liters per day?
Calculate bottles per day, then multiply by the bottle volume in liters. For example, 19,200 bottles of 0.5 liter water equal 9,600 liters.
How can I estimate packs and pallets per day?
Divide daily bottles by bottles per pack and round down for complete packs. Keep the remaining bottles separate. Divide complete packs by packs per pallet and round up only for required pallet positions; this can include a partially filled pallet.
Can this calculator choose the correct filling machine?
No. It provides arithmetic planning. Equipment selection also requires product, bottle and cap samples, balanced upstream and downstream speeds, utilities, layout, automation, changeovers and acceptance criteria.
What utilization percentage should I enter?
Use an assumption your team can explain and test. Define which losses it includes. If the entered production hours already exclude cleaning or changeovers, do not include those same losses again in utilization. Replace assumptions with measured data when available.
How do I calculate required BPH from a monthly sales target?
Divide the monthly bottle target by production days, effective hours per day and the utilization fraction. Then verify the resulting speed against bottle-specific line balance and supplier performance evidence.
